By the time the line has gone through the first 2 guides, if it's still traveling in a circle, you need to go back to the drawing board and redo your guide set-up. Higher frames and smaller rings generally straighten the line out more quickly than lower frames and larger rings.

The line can't pass through the center of the rings - gravity ensures that it will always run along the ring of the guide. So setting up with your alignment line through the center of the rings only means that you end up using larger guides which gain you nothing in practical use and adds unnecessary weight which can indeed reduce overall rod performance.

The trouble with building for any one aspect of rod use, is that while it may excel at that aspect, it may then be less than you'd hoped for in other areas. For instance, the rods used to set tournament casting records aren't necessarily very good rods for fighting a fish.

You do not have any "labor" charges when building and selling a rod. Things are not broken down into parts and labor. When you buy a shop vac, or a car, or a sandwich, do you see your invoice listing separate parts and labor charges? Of course not - you only see a single selling price and this is what you should be showing when you sell a custom rod.

The book, Rod Building Guide, shows how to do this. You need to make your starting X, and then wrap the tag end around the blank a few turns. If you don't you're likely to just spin your crossing X around the blank, not really accomplishing anything.
It will also help to wrap over the tag end at least 6 or 7 turns before cutting it.

When you sell a fishing rod, there is no "labor" charge. You are selling a complete item. The tax is based on the selling price of the rod..
On a repair to an existing rod, no excise tax is due. Your state tax department will still expect sales tax on the parts,and some are now collecting on labor as well, but the Federal Excise Tax on Sportsfishing Equipment does not apply to repair

I position my reel seat to allow me to do what I need to do to fight the fish. Each scenario will be different, but I don't position my reel seats based on where I want them to be for a specific casting weight range.

Generally, the greatest accuracy is obtained from a 4-jaw non self centering chuck such as what you have. They are used primarily in the machine lathe trade. They also require careful set-up to get the most out of them. You don't need such a thing for wood turning and it's rare that wood turners bother with them.
Your very best bet is to return that chuck and get a normal woodworking self-cent

It can certainly happen. I have no idea what method you use for determining spine. I've seen some methods that were very hard on rod blanks. In other cases a guy just gets a bad blank, or a blank that was damaged in shipping and it pops the first time it's flexed.

There is a sweet spot regarding the lure weight for any rod blank. Yours appears to be 3/8th ounce. The further you move, up or down, away from that amount, the more your overall distance will decrease.

I get about 145 to 150 feet with a particular 6'6" rod and 1/4 ounce casting plug. This is with 6lb mono.
Not really sure this anything close to apples to apples, however.

One thing to try - wad up a rag or towel and run it up inside the female part and clean it. If there is any residue, dirt, grime, etc., inside the taper, it will cause an inperfect fit of the matching part. This could easily be your problem.

It's an entirely different size. An MT1 attachment in an MT2 taper would fit like a clapper in a bell. It wouldn't "rock a bit" it would just fall out.

More good tongue in check but builders need to remember that the excise tax is not based on profit. It is based on the selling price and is required to be collected regardless of whether you make a profit or not.

If it's supported from underneath then it really doesn't matter how "thin" it is. It will simply have to possess sufficient wall thickness to allow you to sand the shape and contours without your coves or wells getting down into the foam portion.

The IRS would tend to frown on what you're doing because others have done it in the past in order to try and evade paying the tax. The fact is, fishing rods are being manufactured and you'll have to do some work to convince the IRS that nothing fishy is going on. You'll be okay, but they'll still wonder why you're doing this. Their take is going to be that guys are having fishing rods

No, your finish is not contaminated in any way. Leave the torch turned off - that's not going to do you any good.
Again, check the levels in the bottles. They should be identical. If not, then you have very likely mixed 2 portions of the same part. If so, there is a way to save your wraps.

Take a look at your Flex Coat bottles. The levels of each should be the same, assuming you haven't spilled or wasted any and that everything has gone into the syringes and then into the mixing cup.
If you find that the levels of the 2 bottles is not the same, you have almost certainly mixed portions from the same bottle.
There is a possible fix but check your bottle levels and then return
