I have a blank that im looking to extend and make into a telescopic rod. My question is, how much of the original blank needs to remain inside the handle assembly to keep the strength of the rod once it is extended?

An older Fenwick flipping stik that I have has a 10" overlap. If you're making a lighter use rod it could probably be less.

Once you go past say, 3 times the diameter in overlap length, you've achieved just about all the strength you can get from the overlap itself. What you need to concern yourself with is the chance of a split out on the outer piece. It will have to be reinforced to prevent such a thing from happening.

The biggest problem im having is finding a blank to use as the extension piece that the taper will match up with the original. What do you think about tring to use a peice of aluminum tube as the grip extension?

Iv'e used aluminium tube to extend several rods and it worked fine but these were one piece saltwater rods and not telescopic.

The problem you'll run into with any telescoping type assembly, is that the overlap area must feature two items with matching tapers. Otherwise you won't be able to get them to stay in place. With aluminum tubing, you'll have no taper and the top section can simply slide all the way out.
